One thing to remember is that casualties are not by necessity 'dead' just out-of-action. It's quite possible for a Marine to survive getting his arm blown off by enemy weaponry, but he certainly isn't going to keep fighting that battle! That's one of the assumptions I see made more then any other. That a failed save means the model is automatically 'dead'. Which isn't by necessity true, just out of action. It's seen all over their fiction material. Characters get themselves shot, cut up, sometimes even sliced open in order to perform in-body surgery, and it doesn't kill them... But they don't keep fighting after having a bullet pass through their kidney.

True you could have a lot of troops that are incapacitated who cannot necessarily fight on the front line but could be interfaced to tanks / support weapons / etc.

I'm going to make the 1000 troops the front line ones and not count any crew or any support troops.

I meant it more in the sense about how heavy the casualties are. Losing 20-30 men in an engagement sucks, but when 25 of those 30 men are not actually dead, just damaged, and are repaired post-battle then it goes on OK. I can imagine the Marines having emergency evac THawks with mobile apothecariums to take their downed allies back to their ships for proper treatment post-battle. The power armor itself is supposed to have limited resources for this (Lots of stimulants, clotting agents and other things designed to prevent marines from dieing on the field) and their bodies are engineered to allow them as much damage before death as is possible.

I normally kill marines with defence laser fire it seems. :)
Even assuming 90% recovery my marine chapter would be all dead by now.

That wouldn't surprise me at all. The numbers of Space Marines seem drastically lower then they should be. IG as well, really, though not quite as badly... I mean you think about a Hive World with 500,000,000,000 people on it... If even .1% went into the military, 1/1000 people, then you still have 500,000,000 soldiers... Even a full 1000 chapters bringing 1000 troops each would be outnumbered 500 to 1 by the IG soldiers! And somehow I have a hard time believing marines can fight a battle 500 to 1, even as super-powered as they're supposed to be. Mind you, they might win the war by rights of strategic objectives. But they'd take such massive casualties doing it due to enemy fire-power and Lanchester's Squared Law that it would be absurd... Not really all that relevant, but it is amusing.
